Weight: Why It Matters More Than You Think
The weight difference between stainless steel and aluminum is dramatic — steel is roughly three times heavier per unit volume. For a typical 12" channel letter set spelling a 10-character brand name, this can mean the difference between 15 lbs and 45 lbs total sign weight.
Heavier steel letters require larger lag bolts, reinforced raceway mounts, and sometimes a structural assessment of the wall — particularly on EIFS (foam/stucco) facades. Aluminum letters can typically be mounted directly with standard hardware.
Finish Options: Where Steel Stands Apart
This is where stainless steel has a clear aesthetic advantage. The surface can be finished to premium looks that aluminum cannot replicate without coating:
- #4 Brushed finish — uniform directional grain, the most popular for modern retail and hospitality
- #8 Mirror polish — high-gloss reflective surface; dramatic in lobbies and luxury facades
- Hairline finish — ultra-fine grain, upscale and architectural
- PVD coating — titanium gold, black, bronze, or rose gold; extremely durable, no paint

Aluminum returns can be painted any color via powder coating but cannot be polished to a mirror finish or receive authentic PVD metal tones. If your brand requires a genuine brushed or polished metal look, stainless is the only option.
Cost: Not What Most Guides Will Tell You
Western signage guides typically describe stainless steel as "2–3× more expensive" than aluminum. That's largely true when fabricated in North America or Europe — but not when manufactured in China.
China is the world's largest stainless steel producer. Raw material costs are significantly lower, and fabrication facilities have decades of experience with stainless channel letters at scale. The real-world pricing picture is quite different:
The key cost drivers for China-manufactured channel letters are letter size, return depth, lighting type, and surface finish complexity — not simply which base metal is used. A plain brushed stainless letter may cost less than a heavily painted aluminum letter with custom color matching.
